So it sounds like I have a failed build. Do I approach the finance minister for a new plasma cutter that supports THC? If so which one would be best?

Humidity in Vic is not too bad, but will explore a drier. Maybe a moot point if I can't get the thing to cut!

Not really, i mostly use older hand manual plasma cutters modified for machine cutting, so most probably yours can be modified too.

What do you to covert torch to machine torch or not? I found cut speed helped, a lot slower that on the box. More like 700mm/min.
Will the THCAD work with parallel BoB?

John, yes you can use the software encoder component with a BOB and a THCAD. It is a bit less precision that way. Tommy will know more as he's done a couple. I think he used 2 x BOB's

Yes the Mesa THCAD does work with a parallel port as i had two of them working, one is still in use every day from the start of this year and never had a single issue, the other was in use about 2 months till i got the Mesa 7i92, so now i have 2 of THCAD connected directly to Mesa 7i92 inputs, both in use daily.

Some success, I cut these castor plates from 3mm sheet.
I had some dross but it came away with a light tap from a hammer.
I think the speed can be increased slightly, it is currently at 700mm/sec but suspect it could go up to about 900mm/sec.

if you can knock the dross off you are pretty close to perfect. There should be almost none. Read up on high speed dross and low speed dross.

I have looked it up and I am getting straight lines rather than the slightly S shaped cut lines as described on the hyperthem site. How do those plates look to you?

I'd probably drop your cut height to 1.55mm or .060" and slow down the cut speeds to like 80% of what you are currently cutting at and see what happens
