I'm strongly considering switching to rack and pinion with 3:1 reduction pretty soon. Just need to get through the little bit of work I have booked right now, about 3 days worth and then I'm free to do all that. I really need this to cut right also so I can make decent plates for that changeover, it'll be so much easier that way :)

One question to you plasma guys.

I have seen in the test code
(wizard rectangle)
g0 x1.676777 y-0.176777
g41.1 d#<_hal[plasmac_run.kerf-width-f]>

For me in a normal program i would expect a move (jump) after a g41.1...

I just started using PlasmaC on this machine, so i have not gotten to that point yet. The rest of my machines use the toma_thc config that lacks the material stuff. Soon, very soon! :)

5:1 reduction with 30mm pinion is a good choice here. There is a nice belt drive reduction and matching rack available form aliexperss/alibaba I use but it does require NEAM34's

Sorry I can't help either as I use Sheetcam which generates its own kerf compensated code so don't use g41.1

Wanted to do this last night, but got sidetracked:
%
G20
G0 X0 Y0
F10
M3 S1
G1 X2
G1 Y2
G1 X0
G1 Y0
M5
%
Try this, it will make a 2 inch square, just set the feed rate to what you need for cutting.

Okay now we're getting somewhere. I also changed microstepping back to 8x...it's smoothest there far as I can tell. Then I ran your gcode for the 2in square and this is what I got.

Last night when I was just trying measurements running a set distance forward on Y and then back, I couldn't get it to miss any steps...was using a simple few lines of gcode I put in.

Is it square ? :)
Well, we have been chasing our tails for two days now, but all is good, we do have a square.
And BTW, how come your hands are so clean and you are working with a plasma ??? :)

It's square. Also about the correct size (kerf width is .41).

I have washed my hands 3 times today so the wife doesn't kill me for coming in the house and making palm-art. I need to use the wizard to make another square piece and see if it still cuts properly.

Was not thinking about the kerf, just wanted to see if it makes that divot, was getting painful watching you suffer through it, going through all the possibilities .
Glad that is over.
Now go make something nice, so we can blatantly rip off later! :)
